Superdave, I don't know if you ever got the info you needed about drilling the shaft hole or not. I have one of those hole saws that screws onto a prop shaft. Its just under 1.375" dia and 13" long and has carbide cutting tips brazed on it. It cuts a hole just over 1.375, and I've used it for a 1" shaft. I got it from Nicson Engineering years ago. I made a guide from a pc of 2x4. I cut a hole thru the 2x4, to fit the OD of the hole saw,on the same angle as the strut. Then I cut a V in the side of the 2x4 to match the V of the hull bottom. After putting the shaft thru the strut I put the 2x4 over the hole saw and slid it up until it contacted the bottom of the boat and put a jack under it and jacked it hard against the bottom to hold it steady. Then I connected the drill motor to the shaft and fed it very slowly forward until it was cutting all the way around the saw, then of course it pretty much guided itself.
